火おこし 刀を作る為には、神聖な火を使用する。柔らかい鉄を叩いて赤く熱し、硫黄を塗布した付け木(木片)にその鉄を押し付ける事 で発火させ、火種を作る。この火種を火床(ほど)に移すことで、神聖な火をおこす。

火床に火が熾る。鞴(ふいご)から火床の中の松炭へ風を送り、徐々に温度を上げていく。 常に一定の速度と風量で風を送るように、鞴を操る。炭は絶滅も危惧されている赤松を使用。赤松は日本刀の制作に欠かせな い。

卸鉄(オロシガネ)
晶平刀匠は古鉄を用いた卸鉄が巧みだ。18 世紀ごろに国内で生産されていた古釘などを使って、良質な鋼を作る。 一般的に、日本刀は玉鋼のみで制作されていると思われがちだが、昔の良質な鉄を併せて使用する事で、晶平特有の美しい鍛 え肌を生み出している。

卸鉄を火床へ沈め、さらに炎の温度を上げていく。 刀鍛冶は炎の色で鍛錬の様々な段階に必要な温度を見極める。しかし、刀鍛冶によって『色の見え方』は異なる。 火床の中の温度は、最高で 1360 度近くまで達する。この高温を長時間維持する事が日本刀制作には必要であり、高温を維 持できる特性を持った赤松が用いられる理由である。

横座から『呼び出し』がかった。いよいよ初鍛ちが始まる。 刀鍛冶は鍛冶場で声を出すことなく、『手鎚の音』で会話する。手鎚で鉄敷(かなしき=横座の脇に埋め込まれた鉄塊の台)を 叩く音で、何をするべきかを弟子たちに伝えているのだ。果たして、先手(さきて=大鎚を振るう者。通常は弟子が行う)の杉口 が振るう大鎚と、晶平刀匠が振るう手鎚が、美しい音を奏でるか否か・・・・・

04:43 僅かばかり緊張が解けた杉口の横顔に注目。

横座から見る炎。刀鍛冶は 1300 度超の熱を、炎から1メートル足らずの場所で操る。火床から吹き上がった炭の灰が藍染の 作業着に舞い落ちた様子は、満天の星空のよう。
04:57 火床で赤めた鋼を、先手の杉口が大鎚で打つ。今度は晶平刀匠の指示を聞きながら、直方体へと成型してゆく。晶平刀匠がダルマ箸(火箸)で挟んだ鋼を鉄敷の上で動かす事によって、杉口の大鎚を誘導する様が興味深い。

水打ち(みずうち) 鉄を赤めては叩き成型する工程を経た鋼から、水の力を用いて不純物を弾き飛ばす。水箒(みずぼうき)を用いて、赤めた鋼と 鉄敷の間へ適量の水を滑り込ませた瞬間に鋼を叩く事によって水蒸気爆発を起こす。水蒸気爆発で鋼の表面に浮き出ている不 純物を弾き飛ばし、鋼の純度を上げてゆく。

薄く成型した鋼に焼き入れ行い、鋼を硬くした上で『小割り』を行う事によって、鋼の状態を確認・良し悪しを選別する。 小割りにした鋼の断面を確認した晶平刀匠の呟きを聞いた杉口は、胸を撫で下ろす。 ここに、杉口の刀となる鋼が誕生した。

Hideki Sugiguchi, who continues to be at the forefront of the industry as a motion actor and suit actor, asked Akihira Kawasaki, a Master of Japanese sword who has a sword dojo in Saitama Prefecture, to make a own Japanese sword... ! Akihira are said to have attained the highest level among swordsmith who have passed down Soshuden (one of the five legends of the propagation of swords) today. The master craftsman kindly agreed to release the swordmaking process, and the production of this video series started!

This video series is an unprecedented documentary about Sugiguchi's request to Akihira to produce a Japanese sword, and the process by which a block of iron is reborn into a beautifully sharpened Japanese sword, as well as Sugiguchi's performance using the finished sword. 
In the first installment, Sugiguchi will present the first step toward the creation of Japanese swords, starting with the "Hatsurachi-no-gi" that Sugiguchi himself challenged.
Why did Sugiguchi decide to order Japanese swords and choose Akihira, and why did Akihira, who says, "I don't make iai swords," accept Sugiguchi's request? We will reveal the reason.

Japanese swords are made using sacred fire. A soft iron is hammered to heat it red, and the iron is pressed against a sulfur-coated piece of wood to ignite the fire, creating a fire. By transferring the flame to the Hodo (flame bed), a sacred fire is created.

Akihira sitting in "Yokoza" signaled Sugiguchi with "Yobi-dashi". Finally, "Hatsuuchi" begins. Swordsmiths communicate with the “sound of a hand hammer” without speaking aloud at the smithy. He tells his disciples what to do by the sound of his hand hammer hitting the “Kanashiki” (an iron block pedestal buried by the side of the Yokoza). “Mizu-uchi”
The steel is reddened at a high temperature and then beaten to shape, using the power of water to repel impurities. Using a “Mizubouki (water broom)”, a steam explosion occurs when the steel is hit at the moment when an appropriate amount of water is slid between the steel and the steel plate. Impurities that rise to the surface of the steel are blown away by steam explosions, increasing the purity of the steel.

After hardening the steel by "Yaki-ire(quenching)" the thinly formed steel, the next step is to make it into the state of "Kowari". He then checks the condition of the steel and determines whether it meets Akihira's standards. Hearing Akihira's murmur after confirming the cross section of the steel, Sugiguchi was released from his tension.
Now, the steel that will become Sugiguchi's Japanese sword was born.
